Responded to customer mandated cost reductions through value analysis methods that helped customer distinguish clearly better potential vendors and generated over $1MM in savings to customer while maintaining gross profit for company and demonstrating the value of the company’s superior product for clutch applications. Launched innovative and aggressive engineering structure for key customers that earned customer confidence which resulted in reversing scheduled loss of business, restoring company position on the quote list, and initiating new business, for a net turnaround of $35.5MM. Rescued OEM new model product launch by successful application of DOE analysis, which compressed into one week the redesign of sub-supplier’s faulty manufacturing process. Was a regular participant and contributor to Cooper Quality Council, a corporate body that set direction and provided resources for Quality Initiative for $6 billion company. 50% reduction in scrap rate in 1.5 years through foundry quality improvement program resulting in savings of $560K per year. Introduced Total Quality Management concepts and methodologies to all management personnel. Mentored and taught successful quality improvement teams.

Manager – Quality Assurance, Manager – Quality Technology/Manufacturing Viability Planning, Principal Engineer, Kelsey-Hayes Company, Romulus, MI

Solved, through development of unique measurement technique, a hidden flaw in coolant switches used by OEM. Successful solution resulted in saving company recall charges of approximately $3MM, avoided cancellation of current supplier contracts, and potential loss of future contracts. Designed DOE to investigate the reason for 20% breakage in wrought aluminum wheel rims, experiment which yielded solution within one week that reduced breakage percentage to 1.5%, saving company $150K per year, cutting down time 50% and enabling OEM to keep established production schedule. Developed unique capability analysis and data display software that enabled individual operators to respond to precise positional tolerance requirements for ride uniformity on match-mount wheels. This process eliminated the need for 100% gauging, saving $500K in capital purchases of testing gauges and enabling production lines to run at full production rates, giving Kelsey-Hayes a unique market capability that enabled them to become a preferred supplier of match-mount wheels for GM. Created quality and process improvements training for 17 North American plants that provided hands-on training for engineers which enabled them to apply practical DOE techniques to previously intractable problems, created a national support group to seed ideas company-wide, which resulted in $500K in savings in the first year alone.

Mechanical Systems Design Coordinator, Detroit Diesel Allison Division, General Motors Corporation, Detroit, MI

Developed innovative transfer of technology that allowed the use of an iron cross-head piston in a 4-stroke diesel engine, enabling Detroit Diesel to establish a market leading product at a time when the company was at its lowest ever market share and has since become the industry standard. Designed novel investigative approach that, for the first time, made possible the determination of relevant parameters from a nearly infinite population, enabling the operational variables of diesel engine performance to be assessed within three weeks, successful design enabled testing to be done by computer which eliminated extensive, real-time testing. This new design model played a key role in enabling the company to win a NASA/DOE contract for Adiabatic Diesel Engine Components Development (ADECD).
